Why Is Air Classification Critical in Kaolin Powder Processing?

Ultrafine kaolin for papermaking coatings, cosmetics, battery separators and plastic fillers demands strict particle size consistency, narrow particle distribution and zero oversize grit. Simple grinding alone cannot separate coarse particles from qualified fine powder. Air classification is the core sorting procedure that determines finished kaolin quality, production yield and product grade, with irreplaceable core values as follows:

1. Separates unground coarse kaolin for regrinding to narrow PSD

Grinding chambers inevitably contain incompletely crushed kaolin agglomerates, quartz impurities and large mineral flakes. Without air classification, these coarse grains mix into final powder, creating a wide particle size distribution.

  • High-speed classifying wheels use centrifugal force and airflow to screen materials: fine target kaolin passes through the wheel, while coarse particles are blocked and recycled back to the mill for secondary grinding.
  • Closed-circuit grinding-classification circulation eliminates oversized grit repeatedly, forming concentrated, tight particle size distribution required for high-end kaolin.

2. Removes hard abrasive mineral impurities to boost whiteness and purity

Raw kaolin ore often carries coarse quartz, feldspar and iron-bearing mineral aggregates. These hard impurities cannot be fully pulverized in the mill and severely damage kaolin performance:

  • Coarse quartz scratches coating surfaces, reduces paper gloss and weakens plastic tensile strength;
  • Iron-containing impurities lower kaolin whiteness, disqualifying it for cosmetic and coating applications.
    Air classification screens out these large impurity particles in real time, purifying finished powder and stabilizing whiteness and chemical purity indicators.

3. Prevents over-grinding and reduces excessive ultrafine fines

Prolonged grinding generates excessive submicron superfine dust, which leads to high oil absorption, poor flowability and serious agglomeration of kaolin powder.
Precision air classifiers adjust rotor speed and airflow to intercept over-fine particles moderately:

  • Avoid massive ultrafine fines that increase dispersant consumption in downstream coatings and plastics;

  • Higher rotor speed = finer finished kaolin;
  • Lower rotor speed = coarser filler-grade kaolin.

5. Eliminates particle agglomeration and improves powder dispersibility

Ground ultrafine kaolin sticks together via static electricity and moisture to form soft agglomerates, which test as false large particles.
The high-speed turbulent airflow inside the classifier fully disperses agglomerated kaolin flakes before sorting:

  • Single separated kaolin flakes deliver uniform dispersion in water-based coatings, polymer resins and cosmetic substrates;
  • No graininess, speckles or uneven gloss appear on finished coated paper, paint and beauty products.

If unseparated coarse materials continuously circulate in the grinding chamber without classification, the mill wastes energy repeatedly crushing already qualified fine powder.
Air classification rapidly extracts eligible fine kaolin out of the circulation loop:

  • Shortens material residence time inside the mill;
  • Cuts unit power consumption per ton of kaolin powder;
  • Boosts hourly output of the whole processing line.
