Can a single machine perform both grinding and classification of kaolin?

Yes. Integrated grinding-classification machines can complete both size reduction and air classification inside one unit. This type of all-in-one equipment is widely used for dry-process kaolin powder production, such as ACM mills, vertical roller mills and integrated turbo mills.

How the integrated machine works

Inside the same equipment body:

  1. Grinding zone: Rotor, hammer or grinding rollers break kaolin ore/agglomerates into fine particles.
  2. Built-in air classifier wheel: Rotating classifier separates fine qualified powder from coarse particles immediately after grinding.
  3. Coarse particles rejected by the classifier fall back into the grinding chamber for regrinding, forming an internal closed loop.
  4. Fine kaolin powder is carried by airflow out of the machine to cyclones and bag collectors for collection.

The classifier shares the same air system and main housing as the grinding section, so the whole process happens in one machine instead of two separate units connected by external pipelines.

Common suitable machine types for kaolin

  1. ACM grinding mill
Most typical integrated grinding-classification equipment for kaolin dry processing. The grinding rotor and built-in multi-stage air classifier are assembled in a single casing. It can produce filler-grade kaolin D97 from 3 μm to 45 μm. Compact layout, simple operation, small footprint.
Limitation: Not ideal for submicron ultra-fine coating-grade kaolin; high impact force may fracture kaolin platelets if over-milled.
  2. Vertical roller mill (VRM)
Roller compression grinding plus built-in dynamic air classifier in one tower-type machine. Great for high-capacity coarse-to-medium fine kaolin fillers. Low media wear, large throughput.
Limitation: Hard to reach ultra-fine submicron grades.
  3. Turbo / impact integrated mills
High-speed impact grinding with integral classifier, used for medium-fine dry kaolin.

Comparison: single integrated machine vs separate standalone units

Advantages of combined grinding + classification in one machine

  • Compact layout, less land occupation, fewer connecting pipelines.
  • Lower CAPEX, fewer material transfer points, fewer dust leakage positions.
  • Simplified operation and control; one control system for grinding and classifier speed.
  • Internal closed loop reduces external conveying equipment and energy loss.

Limitations

  1. Less independent parameter tuning. Grinding speed and classifier speed interact strongly, which narrows the operating window. In separate systems, you can adjust mill and classifier independently with greater flexibility.
  2. Maximum achievable fineness is limited. For high-end submicron coating-grade kaolin, most plants use separate wet stirred mills plus hydrocyclone classification rather than an all-in-one dry machine.
  3. Maintenance trade-off. If either grinding rotor or classifier wheel wears, the whole machine must stop. In a split system, you can isolate and maintain each unit separately.
  4. Higher circulating heat buildup. Continuous regrinding inside the same casing increases temperature, which may cause kaolin agglomeration or degrade organic surface modifiers for modified filler kaolin.

Wet grinding note

For wet kaolin processing, bead mills and stirred mills are not fully integrated with classification inside the same machine. Wet classification (hydrocyclone) is normally external. Slurry flows out of the mill to hydrocyclones, then coarse slurry returns to the mill. So wet circuits usually adopt separate grinding and classification units.

Application guidance for kaolin

  • For dry filler-grade kaolin (plastics, rubber, low-end ceramic filler): single integrated grinding-classification machines are an economical and practical choice.
  • For high-end coating-grade kaolin requiring submicron fineness and intact lamellar platelets: separate dedicated grinding and classification equipment is preferred for better morphology and PSD control.

A single integrated machine can carry out both grinding and air classification for dry kaolin powder. ACM mills and vertical roller mills are typical examples with internal closed-loop separation. While they save space and investment, they have limits on ultra-fine production and independent parameter adjustment. Wet kaolin beneficiation generally uses separate grinding and classification equipment.
