How does the particle shape affect kaolin’s performance as a filler?

Kaolin’s distinctive plate-like (lamellar) particle shape is one of its most valuable properties when used as a functional filler in plastics, rubber, coatings, paper and adhesives. Compared with spherical or irregular mineral fillers, the flat kaolin platelets deliver unique mechanical, optical and rheological behaviours. Changes in particle morphology caused by grinding, over-milling or raw ore characteristics will directly alter final product performance.

1. Reinforcement and barrier properties

Well-preserved lamellar kaolin platelets tend to align parallel to the substrate or polymer flow direction.

  • In coatings and plastic films, stacked platelets create a tortuous path for moisture, gas and chemicals. This improves water resistance, corrosion resistance and barrier performance.
  • In rubber and polymer composites, intact kaolin plates boost tensile strength, modulus and dimensional stability.
  • Over-grinding breaks kaolin plates into small irregular fragments. The barrier effect declines sharply, and reinforcing capability drops.

2. Rheology and suspension stability in liquid systems

For paint, ink and paper coating slip, particle shape dominates viscosity and shear-thinning behaviour.

  • Flat kaolin platelets build weak inter-particle networks at rest, increasing low-shear viscosity to prevent pigment settling. Under high shear during brushing or coating, the plates reorient and flow easily.
  • If particles become fragmented and angular, the slurry may show higher viscosity at all shear rates, raising pumping and coating difficulty.

3. Optical properties and surface smoothness

Plate-shaped kaolin provides excellent surface coverage.

  • In paper coating, aligned platelets form a dense, smooth surface layer, enhancing gloss, brightness and printability.
  • Broken, irregular particles create more surface voids and rougher films, reducing gloss and scattering light differently.
  • Particle aspect ratio (plate width / thickness) is critical. Higher aspect ratio normally gives better coverage and gloss.

4. Dispersion and packing density

  • Large, thin kaolin platelets can pack efficiently when properly oriented. However, high-aspect-ratio plates are more prone to stacking and agglomeration if surface treatment is insufficient.
  • Fragmented particles have lower aspect ratio, easier dispersion, but poorer packing and lower covering power.
  • Surface-modified kaolin (calcined or organo-treated) changes surface chemistry, helping platelets separate and disperse in non-polar polymer matrices.

5. Wear and processing abrasion

Sharp, broken kaolin particles from aggressive grinding increase abrasion.

  • Intact soft kaolin platelets cause low wear on extruders, coating blades and processing equipment.
  • If plates are crushed into angular fine particles, abrasion rises and accelerates wear of machine parts.

6. Thermal and electrical performance

Lamellar kaolin forms insulating layers. In cable compounds and thermoplastics, oriented platelets improve dielectric strength and heat resistance. Fragmented particles reduce this layered insulation effect.

Key comparison summary

Particle Shape Main Performance as Filler Typical Application
Intact lamellar, high aspect ratio Good barrier, high gloss, reinforcement, shear-thinning rheology Paper coating, premium paint, barrier film
Broken / fragmented, low aspect ratio Easier dispersion, lower gloss, weaker barrier, higher abrasion General plastic filler, low-grade rubber
Over-ground fine powder Strong agglomeration risk, poor plate structure Not recommended for high-end coating grades

Kaolin’s value as a filler largely depends on retaining its natural plate-like morphology. The grinding circuit must be carefully controlled to reduce excessive impact that fractures platelets. Preserved lamellar shape delivers superior barrier, gloss, reinforcement and rheology, while broken irregular particles are suitable only for low-performance filler applications.
